      <image:caption>The Anatomic Radial Head Slide-Loc is a system I worked on from concept to launch. The implant system is designed to assemble inside the body cavity to allow for a smaller surgical incision and exposure. I worked on both the implant and the instrumentation which must coordinate for a successful surgery. Manufacturing was consulted early and often in the design, allowing me to develop a deep understanding and appreciation of many manufacturing techniques. I learned how to design for milling, turning, welding, wire EDM, Swiss, and many more processes. I also worked with technicians and quality engineers to put together inspection plans that considered the available inspection tools like thread gauges, optical comparator, gauge pins, micrometers, hardness tester, and CMM.       <image:caption>The trial implant system was a devilishly tricky design to tackle. The final assembly is about the size of 10 stacked pennies. Inside, there are many features and moving parts. To ensure the design worked consistently and the parts were producible, I used a tolerance stack analysis to squeeze out and redistribute every thou, accommodating machine capability.  </image:caption>

      <image:caption>Working in tandem with manufacturing, I designed this retractor with consideration for bending challenges such as cracking at bend sites due to overlapping aggressive bends and spring back. The blanks and bend form were developed together. After the part was deemed satisfactory, multiple prototypes were created, inspected via CMM, and I created the CAD model according to the final produced form. This was an effort to streamline the instrument development process.</image:caption>

      <image:caption>This was the final design of the height gauge. It was my first engineering design task after I left school and was ambitious. The first versions of this tool were complex: a four bar mechanism, a slider, able to change to different thicknesses via a rocker cam component. It was a cool design, but not the best design for the task at hand. I swallowed my pride, scrapped the design and changed to this simple gap gauge concept. Learning to simplify against my better aspirations was difficult, but served me well in the long run.</image:caption>

      <image:caption>In my initial design, it often seemed like the cells had trouble adhering to the flexible PCB material and the gold plated surface, making it difficult to judge if the cells were unhappy with the injected current or were absent from a region because of poor initial attachment. By suspending the electrode array above the cellular monolayer, the cells could grow happily on the bottom of well, allowing me to isolate the effects of various AC current and frequency combinations on cell growth.</image:caption>

      <image:caption>Initially I tried to develop an algorithm to count cells using cells stained only with Calcein. However, the tendency of these fibroblasts to overlap and clump made automation difficult. To make it easier for the algorithm, I decided to also stain the nuclei. This created clearly separated dots that were easily counted using simple digital image processing techniques like thresholding and watershed. Having both the cell body and the nuclei stained provided me a composite image that made manual counting easier. After manually counting a number of images by hand, I was able to verify that my algorithm was accurate!</image:caption>

      <image:caption>My bioreactor design centered around a 3D printed cell-culture chamber where my rigid electrode array PCB could form one water tight wall of the chamber and a clear cover plate formed the other water tight wall. The 3D printed chamber contained ports to allow media to flow through, and barb geometry on either side to easily connect to 1/4 inch silicone tubing. The clear cover plates were originally laser cut from acrylic sheets for convenience, but I soon switched to polycarbonate once I discovered (on a critical experiment day) that acrylic had a tendency to crack when it came in contact with alcohol.</image:caption>

To reduce the cost of production, milled aluminum was switched to 3D printed nylon, drastically improving weight and lead time. This project was challenging in numerous ways. To start, multiple parties were involved—four different companies to be specific. The engineering design and development had to be carefully managed, tracked, and communicated to avoid confusion. The schedule was strenuous. We were typically given 3 weeks between iterations to come up with the designs, implement them, document it and deliver physical parts. Adding to the challenge, this was also the first design and manufacturing project for the engineering service company I worked for. This meant that as the design was created and developed, all revision control, engineering change orders, part number systems, manufacturing contacts, quality systems etc. had to be established for the first time and used immediately. Luckily I could draw from my medical device design and documentation experience to establish these systems. Additionally, I was the only engineer working on the project while also wearing the hats of people manager and project manager. These factors combined to yield a very, very difficult project. But this was my first foray into aerospace, and I gave it my full effort. By the time the final iteration of the prototype was delivered and tested, the client company granted us new contracts to design and develop installation tools for more aircraft. Below you can see the progression of the design, as well as the tool field testing.</image:caption>

      <image:caption>Initially I had used a Live/Dead cell stain (Calcein/EthD-1), before switching to Calcein only which yielded marginally better (but still tough to automate) results. To make it easier for the algorithm to pick out cells accurately, I decided to stain the cell bodies and nuclei separately. This also allowed me to tune the two images with software before combining them into a composite image, which made counting the cells manually much more reliably accurate, if still time consuming and tedious. However, by comparing a number of manual counts to algorithmic counting of the Hoescht Channel images, I was able to validate the accuracy of the cell-counting algorithm.</image:caption>

      <image:caption>My bioreactor design centered around a 3D printed cell-culture chamber where my rigid electrode array PCB could form one water tight wall of the chamber and a clear cover plate formed the other water tight wall. The 3D printed chamber contained ports to allow media to flow through, and male luer threads on either side to easily connect to 1/4 inch silicone tubing. The clear cover plates were originally laser cut from acrylic sheets for convenience, but I soon switched to polycarbonate once I discovered (on a critical experiment day) that acrylic had a tendency to crack when it came in contact with alcohol.</image:caption>

      <image:caption>In my initial design, it often seemed like the cells had trouble adhering to the flexible PCB material and the gold plated surface, making it difficult to judge if the cells were unhappy with the injected current or were absent from a region because of poor initial attachment. By suspending the electrode array above the cellular monolayer, the cells could grow happily on the bottom of well, allowing me to isolate the effects of various AC current and frequency combinations on cell growth.</image:caption>
